Circularity AI —
Optimizing Aluminum Manufacturing Through Intelligent Design
Circularity AI is a casting optimization platform built to lower metal costs and improve production efficiency in aluminum manufacturing. As the sole UI/UX designer, I redesigned complex manual processes into a clear, streamlined digital system that supports real-time decision-making on the plant floor.
The Problem.
Despite its scale, the facility still relied on outdated and inefficient processes:
No optimization system, resulting in the same metal mix being used regardless of furnace contents
Inventory tracked manually in Excel, with no real-time visibility
No tools for monitoring cost or optimizing material usage
High turnover and minimal training, making complex tasks difficult to manage
Research & Discovery.
Through interviews with furnace operators, inventory managers, vendor coordinators, and executives, I learned that despite the operation's scale, much of the process still relied on manual input with little opportunity for cost optimization. A key insight was that operators were responsible for multiple furnaces and typically spent less than 30 seconds on each—highlighting the need for a fast, streamlined interface.
Design Challenge.
The core challenge was designing for an unfamiliar, high-turnover industry where most users received little to no training. User flows had to be immediately intuitive while still surfacing the complex data needed for in-spec alloy production.
I initially explored using an AI chatbot but shifted to a structured, AI-assisted multi-step process that required deliberate input when overriding system recommendations. This approach balanced the speed operators needed with the accuracy required for precise furnace charging and metal composition.
The Solution.
I designed the full system in Figma, moving from low-fidelity wireframes to high-fidelity interactive prototypes that addressed all key user interactions. The design focused on two primary user groups: operators and managers.
The operator interface featured a clean, intuitive layout with a clear visual hierarchy, presenting essential information at a glance. AI-assisted optimization was built into the workflow to support metal charging decisions, while preserving operator control through quick manual override options.
For managers, the system offered comprehensive dashboards with real-time insights into costs, inventory levels, and vendor contracts, supporting operational oversight.
Through iterative usability testing, the interface was refined to balance simplicity with the accuracy required for high-stakes industrial decision-making.
The Implementation.
Throughout development, I met daily with engineers, leveraging my full-stack background to translate designs into front-end components using the team’s design system. I supported the integration of AI-assisted workflows by aligning the interface with technical constraints and ensuring the UI functioned smoothly within the platform architecture.
The Results.
The platform successfully launched on the plant floor, achieving:
Reduced prime aluminum consumption
Increased recycled content usage
Elimination of manual tracking errors through real-time inventory management
Improved operational efficiency enabled by AI-guided workflows
Key Takeaway.
I learned how to design for high-stakes, low-context environments where clarity and trust in automation are essential. Working closely with the engineering team was crucial to delivering a system that users could adopt confidently.
